I think this is caused by recent Tim's commit in NbTheme

Fixed in trunk.  The custom font code was not being called unless a
custom fontsize was specified.  It will now be called for everything.

Note that the change in Main/NbTheme means *slightly* different
behavior than before:  Before, if you specified Metal look and feel on
the command line, it would be loaded with no customizations.  Our
customizations to the default metal look and feel will now be run
regardless of whether metal simply is the default or it is explicitly
specified.

screenshot see #37601.

If this is reproducable on JDK 1.5.0 pre releases only, it is 
definitely not a P1.  I will attend to this as time permits.  Also, 
are you sure it's not a change in Metal on JDK 1.5.0 that's causing 
it?

this isn't reproducible on JDK 1.4.2_02 as reported, so please file
another JDK_SPECIFIC issue, with all appropriate informations like OS,
JDK, ...
